Case Study: Diagnosing a Hidden Megaflo Baffle Failure in a Four-Storey Vauxhall Townhouse

How Aren used detailed fault-finding and a semi-wireless heating-control retrofit to get a four-storey period property working properly without intrusive building work.

Project overview

This project was in a four-storey listed townhouse in Chelsea, London. The property has a large multi-zone heating and hot water system, with controls and pipework running through several floors. It also has a lot of original period features, so opening walls, ceilings or floors was never going to be a simple option.

Before we attended, the customer told us that approximately six other plumbing and heating companies had looked at the problem. The suggested solutions involved opening up finished areas and carrying out substantial rewiring. In a property like this, that would have caused a huge amount of disruption. The cost would not only have been the heating work, but also repairing and redecorating the walls, floors and original features afterwards.

Our view was that before anything was opened up, the whole system needed to be tested properly. Older and listed properties often have heating systems that have been added to and altered over many years. The obvious route is not always the right one, and sometimes careful problem-solving can avoid a much larger job.

The original problem

The main issue affected the left-hand side of the property, on the left side of the stairs. The dining room on the lower ground floor and the sitting room had their own thermostats and zone valves. Those controls appeared to work locally, but the call for heat was not getting back to the boiler, which was located on the top floor.

This meant the thermostats could open their individual zone valves, but they could not reliably switch the boiler on. The kitchen zone, on the right-hand side of the lower ground floor, was working correctly and could call the boiler for heat. That difference gave us a useful starting point for tracing the fault.

There were also hot water problems. The secondary return pump had seized, the hot water cylinder thermostat was faulty, and part of the original control arrangement around the cylinder had been removed at some point in the past.

A full day of testing and fault-finding

We spent the majority of our first visit investigating the existing controls, wiring and system configuration. This was not a case where changing one thermostat or one valve would solve everything. We needed to understand what was still connected, what had been removed and which parts of the system could still be used.

We removed the relevant wiring from the boiler wiring centre and carried out continuity testing on the control cables. We also tested the thermostats and zone valves locally and compared the working kitchen zone with the affected dining room and sitting room zones.

The testing showed that the switched live, or call-for-heat signal, from the affected side of the house was not returning to the boiler. The cables appeared to have been disconnected or split somewhere within the property at some point in the past.

We also found that a mid-position valve near the hot water cylinder had previously been removed. This valve would originally have helped control and separate the heating and hot water demands. The associated wiring had also been removed or disconnected, leaving the system operating in a compromised configuration.

To put the original arrangement back exactly as it had been would have meant substantial rewiring and intrusive access through walls and floors. We did not believe that was the right first option for this property.

Our semi-wireless solution

Once we understood how the existing system had been altered, we designed a semi-wireless solution. The idea was to keep the thermostats, zone valves and wiring that were still working, and use a wireless control to restore the missing boiler demand without chasing new cables through the house.

Following the diagnostic visit, we allowed two days to carry out the retrofit, replace the faulty parts and get the heating and hot water properly under control. Because the testing had already identified the exact problem and we had planned the repair around the existing system, we completed the works within one day.

The wireless room thermostat now provides the boiler demand needed when the customer wants to heat the dining room and sitting room independently. The local thermostats and zone valves in those rooms continue to control their own areas.

If another heating zone in the house is already operating and calling the boiler, the dining room and sitting room can still heat normally through their own controls. The wireless thermostat is only needed when the customer wants those affected rooms to operate independently from the rest of the property.

Works completed

  • Replaced the faulty zone valve head serving the lower-ground-floor dining room.
  • Replaced the seized secondary hot water return pump.
  • Investigated and continuity tested the existing heating-control wiring.
  • Removed and tested the relevant wiring at the boiler wiring centre.
  • Installed a wireless room thermostat to restore the missing boiler demand for the affected zones.
  • Replaced the faulty hot water cylinder thermostat.
  • Set the hot water cylinder thermostat to 65°C.
  • Tested the complete heating and hot water system, including the individual zone operation.

The outcome

The heating and hot water system was brought back into full operation without opening up the walls or floors. The dining room and sitting room can now operate correctly, including independently when the wireless thermostat is used. The hot water circulation pump is working again, and the new cylinder thermostat is controlling the stored hot water at the confirmed setting of 65°C.

Most importantly, the solution suited the building. It achieved the control the customer needed without creating a major building and redecoration project inside a listed Chelsea townhouse.

This is the type of job where experience with older properties and complicated heating systems makes a real difference. It is not always about replacing everything. Sometimes the best result comes from understanding the existing system, working out what is missing and finding a sensible way to make the usable parts work together.

 

Heating repairs in listed and period properties

Frequently asked questions

Can a heating-control fault be repaired without opening walls?

In some properties, yes. It depends on the fault and which parts of the existing system are still working. In this Chelsea townhouse, the local thermostats and zone valves operated correctly, but the signal back to the boiler was missing. After continuity testing and tracing the system, we were able to use a wireless control to replace that missing part of the operation without opening the walls or floors.

Can wireless thermostats be fitted to an older zoned heating system?

Often they can, but the system needs to be tested first. A wireless thermostat can restore or improve control, but it must be fitted in a way that works correctly with the boiler, zone valves and existing thermostats. On this project, we used a semi-wireless arrangement because much of the original zoned system was still usable.

Why would a thermostat open a zone valve but not fire the boiler?

The thermostat and valve may be working locally, but the switched live signal from the valve or wiring centre may not be reaching the boiler. This can happen because of a failed valve end switch, a wiring fault, a disconnected cable or previous alterations. Proper electrical testing is needed before deciding which part requires repair.

What does a secondary hot water return pump do?

A secondary return pump circulates hot water around a return loop so that hot water reaches taps more quickly, particularly in a large property with long pipe runs. In this four-storey townhouse, the existing pump had seized and was replaced as part of the work.
